Which amp rating electrode holder do I need — 300A, 400A or 600A?

Match the holder's rating to the maximum output of your welding machine, not to the rod you use most often. As a working rule: up to roughly 200A for light fabrication and repair duty, 300–400A for general shop and site work, and 600A for heavy-duty and continuous industrial welding.

What is the difference between a brass and a copper jaw electrode holder?

The jaw insulator matters as much as the jaw itself — thermoset insulators keep their shape at the temperatures a jaw reaches during continuous welding.

How do I know when an electrode holder needs replacing?

Replace it when the jaws no longer clamp the rod firmly at every angle, when the handle or body insulation is cracked, charred or has exposed metal, when the cable connection at the rear heats up during welding, or when the spring has weakened enough that the rod shifts mid-weld. Any of these is a safety issue rather than a performance one — a holder with damaged insulation should be taken out of service immediately.
